The drain plug is new.
I took the car out for a brief drive and the fuel pump began clicking like crazy and the car bucked and stalled.
It did this under very little load.
I'm leaning that there must be crud in the tank.
I plan to bypass the tank and feed fuel from an independent source and go for a drive.
Hopefully, this will tell me if it's the tank or something else. :)

Hooked up a fuel pressure gauge and an external fuel feed to the fuel pump.
Drive for around an hour under various conditions.
The pressure remained fairly consistent at 2.
Occasionally dropped to 1.5 on hard acceleration.
The pump did its job.
So the question is, what from the pump to the tank is causing the fuel pressure drop?
What should I do next? :)

Was the filter still in place when you ran the car from the gas can? Any damage to the tank? Possibly the tank got pushed up and there's not enough clearance between the pump pickup and the tank itself? Have you tried running with the gas cap off to be sure the tank isn't building up a vacuum (maybe someone already asked this before, I can't remember at this point)? Could be a collapsed hose somewhere causing problems? Did you use the pressure gauge while driving with the tank hooked up normally?

I didn't use the fuel pressure gauge with the tank hooked up normally.
I figured it wasn't worth the bucking and stalling to try to get a reading.
The external gas tank (red can) fed via the fuel filter into the fuel pump.
No damage that I know of to the tank.
There is not much of a difference with the gas cap loose or tight.
I think I need to pull the tank off and figure out my options (clean, repair or replace?). :)

Hi Bob, I suspect a hose is being pinched. My car ran great with the fuel pump cover off. But I just put the cover on and it moved the hose just enough to starve the motor. To fix this I moved the filter to the engine bay.

Also I am not near my service manual is 2 psi normal? Sounds a little bit low to me.

When you por15'ed the tank did you make sure that the feed tube stayed open? When I had my tank boiled I had to return it to them because the feed tube was still clogged up.

A couple of thing's for you to check out!!

All good suggestions.
The problem is with the fuel pick up tube in the tank.
It is allowing air to get in when the fuel level drops below a half a tank of gas.
Time for another tank. :)

Put the old dented gas tank back in the car.
Drove it around for about an hour yesterday.
So far so good.

A lot of work went into making the other tank look nice;
to bad it was a dud on the inside.

Hopefully, Jonathan's part car has a nice tank in good condition. :)

Bob, below is a picture if the bottom of the tank. My kids were sick this weekend so I didn't get a chance to drain it and pull it out. I'll try to get to it after work one night if the weather/sunlight stays good enough for me to do so.

A little update is in order.
The car is awaiting repair at the body shop.
Very lucky to have avoided any structual damage.
Some work will need to be done by the door frame.
The inner wing and such are fine.
All the parts to do the repair are in hand.
